What is a fuel systems engineer?

Fuel Systems Engineers are professionals who design, develop, test, and maintain fuel systems in vehicles, aircraft, or industrial equipment. Their work ensures the safe, efficient, and reliable delivery of fuel from storage tanks to engines, meeting both regulatory standards and performance requirements. They collaborate with other engineers to troubleshoot issues, improve system performance, and implement new technologies in fuel management. Fuel Systems Engineers often work in industries such as automotive, aerospace, and energy.

What are the key skills and qualifications needed to thrive as a fuel systems engineer?

To thrive as a Fuel Systems Engineer, you need a strong background in mechanical or aerospace engineering, with expertise in fluid dynamics and thermodynamics, often supported by a relevant engineering degree. Familiarity with CAD software, simulation tools like MATLAB or ANSYS, and knowledge of industry standards and certifications such as ASME are typically required. Strong problem-solving abilities, attention to detail, and effective teamwork and communication skills help set top performers apart. These skills are essential for designing safe, efficient fuel systems and ensuring compliance with rigorous industry standards.

What are some common challenges fuel systems engineers face when working on multidisciplinary teams?

Fuel Systems Engineers often collaborate closely with professionals from mechanical, electrical, and software engineering backgrounds, as well as with manufacturing and quality assurance teams. One common challenge is ensuring seamless integration of the fuel system with other subsystems, which requires effective communication and a thorough understanding of various technical constraints. Additionally, balancing safety, performance, and regulatory requirements while meeting project deadlines can be demanding. Successful Fuel Systems Engineers are proactive in addressing potential integration issues early and foster strong relationships across departments to facilitate smooth project delivery.

What is the difference between Fuel Systems Engineer vs Mechanical Engineer?

AspectFuel Systems EngineerMechanical Engineer
Required CredentialsBachelor's in Mechanical, Aerospace, or Automotive Engineering; certifications like ASE or PE beneficialBachelor's in Mechanical Engineering; Professional Engineer (PE) license often preferred
Work EnvironmentDesign, develop, and test fuel systems in automotive, aerospace, or industrial settingsDesign, analyze, and manufacture mechanical systems across various industries
Industry UsagePrimarily in automotive, aerospace, and defense sectorsWidely used across manufacturing, automotive, aerospace, and energy sectors

Fuel Systems Engineers focus specifically on designing and testing fuel delivery systems, while Mechanical Engineers have a broader scope, working on various mechanical components and systems. Both roles require similar educational backgrounds and certifications but differ in specialization and industry focus.

Job Description:
Shield AI is seeking a Staff Fuel Systems Engineer to design, analyze, and integrate fuel systems for our next-generation autonomous aircraft. You'll help develop innovative fuel storage, transfer, and distribution systems that improve endurance, efficiency, and reliability in challenging operational environments.
This role is ideal for an engineer eager to take ownership of complex subsystems, collaborate across disciplines, and grow into a technical leader working at the intersection of autonomy, flight science, and fluid systems.
What you will do in this role:
  • Design and develop fuel storage, transfer, and venting systems to support high-performance, long-endurance UAVs.
  • Perform fluid and thermal analysis to optimize flow efficiency, pressure regulation, and system mass.
  • Support integration of fuel systems with propulsion, avionics, and thermal management teams.
  • Conduct CFD simulations, bench-level testing, and validation of pumps, valves, sensors, and tanks.
  • Generate design documentation, system schematics, and verification plans to support engineering reviews and flight test readiness.
  • Assist in supplier coordination, component selection, and qualification testing.
  • Troubleshoot fuel system issues during prototype builds and flight test campaigns.
  • Contribute to the development of system architecture and help mature design standards across new programs.

Required qualifications:
  • B.S. or M.S. in Aerospace, Mechanical, or related engineering discipline.
  • 4-7 years of experience in fuel or fluid systems design, analysis, or integration.
  • Working knowledge of CFD and thermal/fluid simulation tools (ANSYS Fluent, OpenFOAM, MATLAB/Simulink).
  • Experience with pumps, valves, and sensors for fuel or hydraulic systems.
  • Familiarity with aerospace environmental and certification standards (e.g., DO-160, MIL-STD-810).
  • Excellent communication and collaboration skills in fast-paced, cross-functional environments.
  • U.S. Citizenship required.
  • Ability to obtain a S//SAR level security clearance desired.

Preferred qualifications:
  • Experience supporting UAV, fighter, or propulsion system integration.
  • Hands-on experience with prototype build, test, and troubleshooting.
  • Familiarity with CATIA, NX, or SolidWorks for CAD design and modeling.
  • Exposure to mission endurance optimization and energy management strategies.
